The consistent quality of a molded thermoplastic gear will never be better than the quality
of the mold. In fact, for minimum TCE and TTE, it is essential that the accuracy of the
mold components and the cavity details be within 20% of the gear tolerance requirements.
To satisfy this requirement, the tooth profile and size of the cavities must be accurately
sized to allow for material shrinkage and then cut with a fine wire in a precision
wire-feed EDM. Through the use of UFE specialized tooling as described here, it is
possible to obtain precision high AGMA-class molded gears in materials specified from
hardened cavities in as little as three weeks. These will be typical of gears required
for high volume production and will outperform a prototype cut from bar stock or made
